1mm = 0.039", or close to 1/32". thinnest acrylic sheet I know of is 1/16" or 0.063".

If you need thinner stuff, people have had good luck scavenging clear packaging from products (top of a candy box or CD jewelbox for example)

My DVD-ROM drive is 1mm thick so that's the reason why I wanted to have it like that.

Also one other question.

On most CD-ROM Drives there is a little piece of plastic/metal that is running across the drive parallel to the front, roughly in the middle. Is this needed (It seems it is a brace or something...)
I am looking for a picture to explain this.
will edit once I find it..

thx

Yeah, most people do a non-round or partially round window to avoid showing ugly drive internals. Optical drives don't look all that cool on the inside, unfortunately.

Surface Mount Technology = SMT.

Just use a regular LED, they're a lot easier to handle. This mod's been done quite a few times actually, including lately by G-gnome on Orac^3. Doing a mold is probably yhe most difficult way to make a rectangle--I'd just use some sheet acrylic and cut a rectangle out of it. There are 1001 ways to attach it to the faceplate. You may want to just leave a little lip on the back edge so it doesn't come out of the hole.
